Boot partition size check fails during installation of ESX 3.5 Update 2 and prevents upgrade (1011304)

This issue occurs when the host does not have enough space under the /boot partition. Having enough space in the /boot partition is critical to bundle installations and updates.
If you are applying an ESX 3.5 update, you must have at least 24MB free. For more information, see ESX Server 3 Patch Management Guide.
Note: There are third party tools available that can allow you to edit partitions dynamically. These third party tools may work effectively, but VMware does not endorse or support any of the third party tools.
